Industry Overview

High-Temperature Polymers
Driving Automotive Electrification

A reference overview of engineering plastics used in modern automotive powertrain, thermal management, and electronics subsystems.

🔥

Thermal Headroom

Polyphenylene sulfide (PPS) is a semi-crystalline high-performance engineering polymer with a continuous use temperature typically in the 150–200°C range and heat deflection temperature (HDT) ≥200°C for glass-fiber reinforced grades. It offers excellent dimensional stability, chemical resistance to automotive fluids, and inherent flame retardancy — making it the material of choice for many under-hood and electrification components.

⚙️

PA66, PPA, PA46 Adjacencies

Glass-fiber reinforced polyamide 66 (PA66 GF30 / GF35) is widely used in charge-air cooler end caps, radiator tanks, and structural brackets. Polyphthalamide (PPA) and polyamide 46 (PA46) bridge the temperature gap between PA66 and PPS, supporting components that require HDT in the 250–290°C range, such as high-temperature connectors and gear housings.

🔋

Electrification & Electronics

The shift to battery electric vehicles (BEVs) and hybrids is increasing demand for high-heat connector polymers (PPS, PA46, PPA), as well as low-Dk / low-Df grades for next-generation ADAS sensor housings and high-speed in-vehicle networking. EAA / EMAA also remain relevant for interior multilayer adhesive structures and protective coatings.

Typical Applications

Where High-Temperature
Polymers Serve the Vehicle

Reference application overview covering powertrain thermal management, electronics, fluid handling, and lighting subsystems.

Turbocharger Air Ducts & Charge Pipes

Glass-fiber reinforced PPS (e.g. Torelina A604, Ryton R-4) is widely used for turbocharger air ducts, charge pipes, and throttle-body components that must withstand continuous exposure to elevated under-hood temperatures and pressure-pulsation cycles.

ECU & Sensor Connectors

High-flow PPS and PPA grades (e.g. Torelina A504X90, Amodel A-1133) are used in ECU headers, sensor housings, and high-temperature connectors requiring lead-free soldering reflow profiles and long-term dimensional stability across -40°C to 150°C service.

Fuel-System & Thermal-Management Components

PA66 GF30 (Ultramid A3EG6) and PA12 are widely used for fuel-line quick connectors, coolant reservoir tanks, and radiator end tanks. PPS is increasingly used in hot-side EGR components where higher heat resistance is required.

LED Headlamp Reflectors & Housings

Metallizable PPS and high-heat PPA grades are used for LED headlamp reflector cups and structural housings, where dimensional stability under the operating temperature of high-power LEDs is critical for beam-pattern consistency over the vehicle lifetime.

EV Battery & Power-Electronics Components

With the rise of battery electric vehicles, PPS, PPA, and PA46 are increasingly used for high-voltage connector bodies, busbar supports, and power-electronics housings that must maintain mechanical and dielectric performance at elevated temperatures.

Case Studies

Application Case Studies

Fictional but realistic under-hood scenarios. Material selection logic reflects publicly available manufacturer data and industry trends.

Case A

Turbocharger Air Duct — PPA 40% GF

A premium SUV turbocharger air duct (peak 220 °C, continuous 180 °C, oil vapor exposure) used Solvay Amodel A-4140 (PPA 40% GF, heat-stabilized). PPA was selected over PA66 for HDT margin (> 280 °C) and over PPS for cost savings (30% lower). Field service: 4 years / 80,000 km with no failures reported.

Case B

Engine Bracket — PA66 35% GF

A 4-cylinder gasoline engine bracket (static + dynamic load, -40 °C to 150 °C, 10^7 fatigue cycles target) used DuPont Zytel 70G35HSL (PA66 35% GF, hydrolysis-resistant). The cost-effective PA66 with proven long-term fatigue data was selected over higher-priced PPA and PPS. Insert molding with steel threaded inserts.

Case C

EGR Cooler Housing — PPS 40% GF

A diesel EGR cooler housing (cool side, exposure to acidic exhaust condensate pH 3-5) used DIC Ryton R-4XT (PPS 40% GF). PPS was selected for broad chemical resistance to acidic condensate and inherent flame retardance. Manufacturing: ultrasonic welding of housing halves, no metal fasteners required.

Decision Tree

Under-Hood Material Selection Decision Tree

Use this decision tree as a starting point for under-hood engineering plastic selection. Continuous use temperature and moisture exposure are the primary drivers.

Continuous Use Temp + Chemical T < 150°C, no chemical Recommendation
PA66 30-35% GF
Cost-effective workhorse for engine brackets, brackets, peda…
T 150-180°C, low moisture Recommendation
PPA 30-40% GF
Higher T margin than PA66, lower moisture than PA66
T > 180°C, broad chemical Recommendation
PPS 40% GF
Highest T, inherent FR, broad chemical resistance
